Also, if I destroy the housing again, I'll be ditching the D30 for a kingpin Jana76. I'll be parting out the Jeep to fund that axle though.

you could destroy both axles and the T-case tomorrow, And i'd still give you prop's for making two 27spline axles with stock shafts last so long, with over a years worth of troublefree hard abuse..

No. I hated The Whiteboard. I'll probably pick up an eco-commuter eventually. The Jeep drives great, but 15mpg kinda sucks.

I stopped by my gear guy's place the other day to hear his opinion on the housing break. Apparently this type of break isn't that unheard of. If you hit something just right, the housing becomes the weak link. In fact he had a Dana 60 sitting there that broke in the same spot I broke mine.

In the end though it was my own stupid fault, I don't blame the 30 at all. We talked a good bit about how to prevent this from happening again, and it sounds like I'm on the right track with the C gussets, and a simple truss. Ideally I should be bridging both tubes together over the diff from C to C, but I'm not going to mess with the short side.

Also, it was recommended I weld the tubes to the housing, like I did on my rear 8.8. The factory plug welds can become a weak link, especially since there's only three per side, pretty wimpy.
Any update on your warranty claim?
Ha! Yeah right.

I called West Coast Differentials two weeks ago to see if they received my Detroit. They verified they received it on the 28th of June, and immediately sent it to Eaton. I was told it usually takes 4-6 weeks to get a verdict on a warranty claim. This will be week four. I have to say West Coast Differentials has been super helpful so far. :thumbup:

What's frustrating is if it's not warrantied, I'll be going with a Yukon Grizzly instead (what I should have done from the start). Randy's has 10x better customer service than Eaton, has a great warranty on all their products, and has also been a supporter of NWF. Plus I haven't heard of any Grizzly failures unlike the countless Detroit's. So I pretty much have to wait to hear form Eaton before I can make a decision, buy a new Grizzly, or have my Detroit warrantied and give it one more shot.
 
I looked at the calendar the other day and realized if I don't start making some progress on this pile, I'm going to be pressed for time to make my next trip I have planned.

For the truss design, I decided to copy Bent Metal Custom's design for their D30 truss. Seems simple and effective. (Not my axle)

Got the NAXJA hook up on a new non disco high pinion housing. Gave it the Simple Green and Power Washer treatment.

Got it cleaned up, and gutted.

The C's have a raised edge on them that interfered with the gussets I had planned for them.

Nothing a little grinding action could fix. Made sure the C's had a flat surface for the gussets to weld to.

Used a die grinder to slice off the JKS mini skids from the old housing.

Got them cleaned up, and they can be transferred to the new housing.

Transferred the templates to some extra .250" plate I had laying around, and burned them out. This could easily be done with a Sawzall or cut off wheel too.

If you have a straight edge to burn off, I like to lay a piece of heavy flat bar next to it to act as a straight edge while cutting.

Got everything burned out except the main section. Just have to debur them a bit, and they'll be ready to weld on.

I was hoping to get the main truss section cut out today, and start tacking pieces on, but instead I was hung over and did nothing. :rolleyes:
 
Looks like some decent progress Dustin, and at least at this point you have a good plan of action and a set direction to move forward with. Not sure how much my opinion counts here, but I think you're on the right track.
 
Housing 2.0 Update:

While brain storming some ideas, I discovered one of the plug welds on the new housing was cracked. Not a huge deal since the others were still solid, and I'd be trussing it. However, it makes you wonder maybe I had a bad plug weld from the get go on the last one.

I got the main section of truss burned out on Monday, and all the gussets deburred and cleaned up. This meant today, I could start burning them on.

Decided to box in the UCA mount.

Practiced the art of black smithing to get the plate to form to the UCA radius.

After the Hobart treatment. Kinda glad I waited on installing the new ball joints when I saw grease boiling out of the zerk.

Then I was really glad when the plastic bushings melted and I could pull the studs out by hand. Too hot?

Then it came time to fit up the truss. I couldn't bring myself to eyeball it's placement, so I made sure to match angles with the housing, and center it on the tube.

Rather than running a continuous bead I skip welded in short sections jumping from one side to the other. My goal was to minimize warpage, and turning my new housing into a smiley face.

I preheated the casting really well around the entire weld area. Cranked up the welder, and burned it in slow. After I post heated to even out the temperatures, and then covered it in a blanket to cool.

I'm happy with the turn out. If I could go back in time, I would look at doing something like the T&T truss the first time around. Something that bridges both sides together. However, this was very easy to do, and should be better than nothing. Plus it looks cool.

At this point it's ready for gears. Just waiting on Eaton. :rolleyes:

Looks amazing. So are you gonna drill out/re-weld that plug weld on the housing that's cracked?
(Cant wait to see this thing all painted up!)
