yep... sure sounds like the smoking gun to me LOL
I would consider pilot boring the end of each shaft and using pilot bearings/bushings and a spreader bar to keep the shafts from bowing in towards each other, maybe, but that's all I can think of.
upon further inspection...
the keyway was cut into the main shaft, but the shaft was also sleeved... i dont even know how to describe it really. it was two pieces, an inner core and outer sleeve. the inner core fit into the interference fit, and the sleeve is what got welded. no penetration to the core. the interference fit sheered, and the sleeve (couldnt be more than 50 thou thick) broke at the welds. its absolutely retarded.
long story short... we shortened it and did the same exact think, being sure to get penetration onto the main shaft. unfortunately... our run out isnt quite acceptable. i think itll cause vibrations. it is better than the bent shaft though!
we are going to sit down with the big wigs and talk options tomorrow. but as we see it, we have two... install our shaft, and rebuild the box on the shelf with the bent shaft. instead of having to open up a gear box in the snow and ice, we can just swap the entire box if(WHEN) it fails. so either we spend $170 on a new main shaft and machine it now... or we destroy two whole gear boxes and potentially cause collateral damage in the process of attempting to finish a race.
the new car is running different clutches, and a gear box machined completely in house. cool stuff. my roommate and i are pretty favored of the newbies to go to the big boy events this summer. we also have very big plans for next year. we getting thrown on design for next year immediately after tech. either we do a 70% upgrade on an old car, or we start from scratch.
(i might also have to run for president next year and there is talk of hosting an event.... but thats on the hush hush)

EDIT: i REALLY like the idea of the spreader bar. the ends are already tapped for an insert for retaining the key. ill get with out cad guys and see if we can run FEA, i dont know what the issue is. but as someone said, it really shouldnt be the weak link.
