What are you doing to your rig - the continuing saga

Question: It kind of looks to me like a couple of the welds on the hitch gussets weren't penetrating very well. I know with welding 3/16" to 1/4" I am pushing the limits of my Handler 140 (flux core .03"). Thoughts?
140 Amps is a lot of heat.
The 8% duty cycle at 140 Amps has to be tedious at best.
What Frank says is consistent with the chart on page 2 of the owner's manual:

Thicker materials can be welded using proper technique, joint preperation and multiple passes.



I'd do the bevel like Frank said. Also, put the heavier material in the vertical, lighter material in the horizontal. After the root pass, knock the first weld down to a nice U-shaped trough. Run another pass over it, and take your time.

Thanks all, I will keep this in mind. The gussets on the back side of the hitch are redundant, so I am not going to sweat it on this one. The hitch tube goes all the way through the 2x6 and is welded on both sides. It's been that way for years and held up fine. I just thought the gussets would help spread the load out over the face of the bumper more and figured I would add them as long as I had everything apart.

Why didn't you weld it the the housing?? I mean besides what looks like a way oversized cut-out for it.

I agree on the exhaust, even just a 90* bend to push it out the side.
 
looks good. x3 on the exhuast, boiling gasoline isn't the best. Though admittedly I should practice what I preach.
 
And I put the M416 on 33's. That's a 63" WMS/WMS axle. With standard backspacing the tires only clear the body by 2". I still need to make new fenders, etc.

I just spent roughly 420$ at the DMV putting plates on the XJ, Passat, and my trailer. Nothing like going up to the counter needing title work and plates on 3 vehicles to get the lady in a foul mood. Luckily I won her over with my sweet smile and fantastic personallity.

At least I no longer have to worry about officer Betka sending his cronies after me for running on less than legitimate plates on my cars. I mean, the Passat LOOKS like a 96 Powerstroke right? :D

I put a spiffy, freshly painted diff cover on mine Thursday night. It was covered in Mud saturday! :D

Your bumper is sitting under the Passat, it's called 400$ worth of CATs needed to pass emissions. Pretty sure that's the sellers responsibility in CO. At least that's what the, "So your car failed emissions" booklet told me.
 
Well i had an awesome afternoon!

pulling into my neighbor hood i heard a loud snap and my steering felt funny, so i limped the YJ home and found that 2 of the 3 bolts holding my axle shaft and unit bearing on (driverside) were missing and the 3rd was about a 1/4 turn from falling out.....

SO made a trip up to work and got some 10.9 metric grade bolts and put the POS back together :)
 
Sure you do Mike it's sitting in my drive way. Just 100$ a pay check for 100 pay periods.

I'm like the snap on guy, I can make anything sound like a great deal. :)
