rear output shaft sheared off right in the middle of the worm gear for driving the speedo sensor. there are also chunks in there from something else not output shaft related. in the process of pulling it apart, pics to come!
 
Who's SYE or Hack 'n tap?
 
so the popping in 4wd is because the output shaft wasnt supported on the end since it was broken, and the chain was skipping.
it also took out the oil pump.
edit: wonder if there is any internal damage due to the shaft not being supported on one end.

transfer case assembled, ready to put in. i should be good to go for GF, knock on wood.

Impressive Dan. Considering what the 231 is rated for that is pretty amazing.

I know you got it off a zj but for anyone else, I don't know why anyone would ever buy a hack 'n tap when Advanced Adapters has an awesome with an upgraded mainshaft/yolk for $199.

I got my hack and tap for 99$ from dirtbound. I don't see it breaking. But if it does, I'll do the AA piece to replace it.

Well Im guess Cracker and I called it right! I figured it was main shaft as I said or input! The main shafts are weak & when you go with 35's and stand on the skinny it doesn't help! You should disconnect your foot throttle and go with a remote shifter throttle or a radio controlled one that others or Souske can run remotely for you, LOL!:roflmao: Well a least you got it back together and I'd say in record time. Mine would still be apart on the bench cause I'd be so pissed I couldn't see straight or would that be from beer consumption?

tell me about it... it was the last thing i was worried about. cant believe the axles survived (hopefully) and this didnt.
i hear ya on the AA SYE, but i was just hoping to milk this one until i can buy an atlas or 241or.

The 241or is amazing and is rated for MANY more times the torque the 231 is. My favorite part is that the whole oil pump is built in to the back case half.

An Atlas is the ultimate though but hard to find the 'perfect' one on the used market.

i'd have to get a really good deal on an atlas to go that route, hard to beat 800-1k for a 241.
in reality, i need to stop putting money into this thing, keep it as an expo rig, and build myself a buggy.
 
not sure, came in the zj i got for parts. looks like maybe Currie h&t.
its definitely a h&t though. i'm just going to fix it till i can spend some money on a 241 or atlas.

It's a Currie SYE, which uses a stock output shaft, but Currie machines the shaft. That SYE and shaft was in my old XJ (now Cal's), then went into Eric's XJ, then went into Eric's ZJ, and evidently then went into yours. Looks like you finally broke it. :D

I took it out and went with a 32 spline AA SYE when I put the D60 in the rear, many years ago.
 
Got the buggy running with the new motor. Still have a few things to do tomorrow, like mount the lights and mount new hood pins, and a few other misc things, then get everything ready to go. But, it's looking good right now.
