4X4 Posi-Lok POS!?

After much debate with me, myself and my checkbook, I finally broke down and bought the Posi-Lok axle disco for my 91 XJ. It worked great for the first month and then started slipping then gradually got worse. I noticed it while wheeling this summer and now that it's snowing I need it fixed. I had my brother put it in for me (he's an ASE Cert. Tech) so I'm not exactly sure what needs to be done to adjust it.
These are probably going to be dumb questions, but the instructions that came with it are vague.

1. Is there a way to adjust these things from the outside i.e. the housing?
Or do I need to remove the housing cover and adjust it from the inside?
2. How the hell do you adjust the damn things?

Again, probably dumb questions, but I appreciate the time patience.

Hopefully you just need to tighten it up. They also mention ditching the aluminum arm and upgrading to a cast iron one. Good luck getting it fixed :rof:

Yeah the factory shift fork probably broke (its aluminum).

Get yourself a cast iron one from a Dodge D44 (mid 80s i think)

Thanks guys. After rereading the instructions a few times I think I better understand how to adjust it. I read another post about Quadratec sending an aluminum fork instead of the cast iron. I did order one, but after talking to my brother we think they sent me an aluminum fork too. I never took the time to check I just wanted it on ASAP. There's only one way to find out!

So, I took the housing off the axle and the fork looked fine. It was a little loose so I went ahead and ordered the cast iron fork. I took it out to test it again and the strangest thing happened... it stayed in fine with just the axle locked, but as soon as I pulled the t-case handle it popped out? I brought it back here, loosed up the jam nut, and adjusted it again. Anyone have similar problems? Could that mean I have another, more serious problem than just the posi-lok unit? You guys rule! Thanks again.

Not to make you feel worse, but there was a post here not long ago with directions of how to fab a custom cable lock with about $20 of parts.

I've been having the same problems with my Posi Lock, and I have the cast iron fork. It seems to be coming out of adjustment. It's left me in a bad spot twice in the last two weeks, as it's been snowing, and presto, no 4x4.....

Mine worked for a year, and now, it doesn't seem to want to pull the collar to the full engagement position. I adjusted it, worked great for a test drive, and then failed on me again on my way to the tetons.... not good-

I'm hoping they warranty it, as this was a spendy part, and I'd be better off with the stock vacuum system at the moment....

I was going to do a POSi lock for my 90' but a friend of mine who did the 2-low kit from Tera Flex suggested it so I'm going that route. The 2-low kit seems to be more dependable in the long run.

Not trying to hi-jack just wanted to post another option for those that are shopping.

I had it.. it worked.. but I would recommend a TJ 1 piece shaft.

Need to clarify myself, If your disconnrect is working and you just want a 2-low feature go with the 2-low kit. If you are having issues with the disconnect I would replace the 2 piece inner shaft with a one piece and be done.
