transfer case linkage keeps popping out

My T-case linkage keeps popping out, best case scenario everything moves down one, so to get 4hi i put it in neutral, to get neutral I put it in 4lo, and so on. Usually a few minutes of prying with a big screwdriver and a short 2x4 will do the trick, but now I cannot for the life of me get it to pop back in. The arm that is mounted to the transmission is the one that keeps popping out. It looks like there's a hole it could screw into, but the hole is about an inch too high. Any suggestions?
 
Do you have a tcase drop? That may be causing you some trouble, if so. It sounds like things have somehow changed their alignment - on a stocker setup, this shouldn't be happening... Check around for anything that isn't as it should be. You have a problem aside from the rod / screw hole themselves.
 
This happened to my dads 05 TJ we just had to get a longer linkage. Since this happened on the trail we ended up cuting the linkage in half and welding two tent stakes to the sides of the linkage. We are still using the same set up 3 years later. I think it had something to do with the new six inch long arm kit and 35 inch tires we just put on.:laugh:

What exactly is popping out? Are you talking about the linkage rods popping out of the linkage arms attached to the t-case? Are you talking about the bell crank popping out of it's mount?

Do you have a t-case drop?

There are small plastic bushings that are in the holes in the linkage arms, that the linkage rods go into. Those small bushings can wear out, and need to be replaced.........if that's your problem.

If your t-case is dropped, you could be pulling out the bell crank, since it sort of stretches it's position when the trans/t-case is moved down.

Please give us a better explanation.

Looks like the bell crank is pulling out. If you don't have a t-case drop, I don't know what to tell you, I've never seen anyone have that problem. I would assume that the bushings in the bell crank can wear, I'd go to the dealership and get new ones and try that.

If you can't get it handled, I know you can eliminate the bell crank by running one shift rod straight from the shifter to the t-case. It will reverse the positions on the shifter, but it will work. If you try this, you'll have to make a new linkage rod. I replaced the stock linkage with all thread rod and 7/16 female heim joints.
 
I do have a T-case drop, but my brother put it on before he gave me the Jeep, so I have absolutely no idea how to take it off. Looks like it's time to undrop the T-case!
 
What could be contributing to the problem is a worn out tranny mount, or a bad motor mount. It could be allowing the trans to twist more and pull out the bell crank that is already barely in there from the t-case drop.
