Side note, Chris/Bill what do you think of my plan for a rear driveshaft:

Take 2 XJ front driveshafts, cut the slip off one and the double cardan off the other, and slug them together with 1.75 x .120 wall to the right length.

Will a 2" driveshaft hold up in the back? I'm assuming mine will be a few inches longer than Bills due to the shorter drivetrain.
I wouldn't do that... I'd probably sleeve DOM or poop pipe over the outside of the existing driveshafts rather than slugging the inside. The stock MJ driveshaft is goofy huge, remember? I think it's like 4 inches in diameter.

Why do you need two driveshafts to do that?

All the shafts I've ever made are done that way...except I used 1.75" x .25 wall in the middle. Just used the last few inches of OEM tube on both ends.

Wait - nevermind, I get it. 2" x .120 wall is probably not a good choice, especially for something that long. I'm just not a fan of the typical thin-wall tube they use for driveshafts. One dent and you're XXXXed.

Any idea how long it's gotta be? I'd check out this place:

I've used them before with great results. You can buy exactly the length you need of any size tube, and their selection is amazing. Pricing's really not bad too...especially compared to some of the numbers I've seen in this thread. :D I'd consider getting a length of either 3/16" or 1/4" wall 1.75" DOM to build the main part of the shaft out of, and just use the stock tube as a sleeve to align the yokes like I've done.

Or say XXXX it, for what you're doing...run a square tube shaft. :)

I'm guessing my rear driveshaft is going to be somewhere around 47-50" long. I'll have a better idea of how long in the coming weeks.

I might do that route with the 1.75 x .250" wall. Do you think it will be strong enough to survive the higher RPMs...?

Meh, I don't want to run a squaretube shaft. No reason in particular :D.

It might. I will tell you this...
When I called the three driveshaft shops (High Angle, Tom Wood's, and a place in NH) and told them my length and that I wanted a 2" diameter shaft, none of them wanted to build it because of the expected RPM and length. They all wanted at least 2.5", due to the so i ended up routing the exhaust a little different so I could get the larger driver shaft in there.
Edit: My shaft specs: 43 3/4" compressed, 43 7/8" extended

This is why I gave up on driveline shops. My front shaft can absolutely be no bigger than 1.75" OD about 5" away from the t-case yoke, and the best anyone could give me was one of those skinny solid-round CJ-style shafts. No thanks.

If it's gonna see thousands of road miles at highway RPM's I can see doing the large-OD thin-wall tube, but for what we're doing, that stuff scares me. In an application where the driveshaft will likely be doing double-duty as a rock slider I'll take my thick-wall tube anyday.

FWIW I've had no issues with 60+ MPH on them, either...

If you want to start from scratch and design something to perfectly fit your application, these guys are great to work with too:

How fast do you think you're gonna go in this thing? Realistically? :roll:

I built my current rear shaft about 2.5 years ago, and changed the u-joints in the double-cardan once after I had a cap crack in half. I had to shorten it a little when I did the 32-spline upgrade, but otherwise that's it.

You do have a point, but seeing as I didn't have any of the materials it would have cost me very close to the same to just have it built and be done (plus it worked out good in the end).
If I'd have had the tube or even just the $90 slip yoke I'd have been much more inclined to build one. That being said, I'd only be comfortable building one for my XJ (I did the front driveshaft). No way I'd build one for my DMax (or at least get it balanced and trued before running it).

I might price out the t-case yoke and driveshaft. I just found out what I'm getting back for returns at the end of the month.
