instead of all that welding, couldnt you just use junction boxes? the sguare boxes would add tons of strenght to the joints, especially if you used the metal ones (plastic would be less weight though so its probably an equal trade off). once you get it done you could wire it up (I saw them run wires thru a frame on OCC once, so I know it can be done) and have multiple auxillary power points for power tools.
If you get into a spot, use some 200 mph tape, if it holds up at those speeds it should be fine at the slow speeds on the trail.

when your done you should paint the side rails yellow, like the old McDonalds restaraunts. very retro...

my X-O cage has extra protection for the glass, i took the 1/2" conduit and stacked it up over the windows with 1/2" gaps between them for clear sight with sun blocking too!!!! pluss it blocks rocks thrown at me when i test my rig in my neighbors rock garden ( he grows them pritty big too )( the rocks i mean)

I too thought about Junction boxes, but as I am trying to do this as cost effective as possible, that was ruled out. Going out to work on the beast, I let you know how it's coming.

that's lookin' SWEET!!! I was thinking of the same thing with PVC water pipe... I just can't see the added weight of steel, besides the sch-80 stuff is PLENTY thick enough. Hey, what do the engineers out there thing of using 45* laminate plywood for the triangulation???
 
I wenbt through all that and decided just to wrap the whole XJ in garden hose as it is soft and gives when there is a rollover, works like a cushion!

You should consider painting the XJ Red when your done, that surely makes it go faster, and what about a Mr. Fusion?

Glad you didn't go the junction box route. I had a buddy's gf's uncle's cousin use those, and the Secret Service busted him for Counterfieting, cuz those metal slugs look just like coins. We're on top of things here in Utah, as I'm sure you're aware.
 
I got the thinking, what if you filled the main archs with compressed helium (lower weight and all) the somehow attahces emergency blowoff valves to the top of them facing out. that way if you where ever to roll you could just hit the button to blow the valve on that side and it would push you back on the wheels! or maybe roll up an air mattress and hook the valves to that then you would have antiroll airbags!

I gotta get to the garage and make a prototype, I could be a Millionaire!

I cant beeeelieve I'm the only one who was clever enough to use fun-doodles swimming pool styrofoam tubes. Unlike all this pipe and metal and junk, these have aeroresiliancy, and micromemory foam celluloids. They practically bounced me back up onto my wheels last time I was off camber in the mall parking lot.

This mod was SOOOOOO 2 weeks ago,,, :laugh3: why dredging the swamp of Jokes?, as for those that thought this was a serious mod,,,,,,,,,, I pity you!
 
I just checked the National Electrical Code and I think you can get away with running your battery cables through the conduit too. Instead of all that pesky welding, just use some threaded fittings to put it all together. If you check the plumbing aisle at Homo Depot you could use some 90 degree fittings too. That'll make it harder to pull the wires for your KC lights but why sacrifice strength. Maybe you could run some 10/2 Romex up top for your lights.
