Finally got around to it today. Here are some pics of what i did. Only difference in the pics is that I ended up cutting the threads off the 5/16" bolts so they slide in easier.


Disconnect electrical behind kick panel. 3 groups of plugs. Pass side is much harder because the plugs are plugged into the interior fuse box.


With a chisel and a hammer i removed the plastic sheathing/cover on the pins. This part is easy.


Used Chris's Dremel which conveniently plugged into my Power inverter.



Cut in the middle of the pin, then used a chisel to get the pressed pin out. Not as hard as it seems. The pressed pins seemed to come out with just a few taps of a hammer and a chisel. Also used a pry bar on a few of them.


One of the 5/16" bolts i bought before i cut the thread off. Fit very snug but still slide right out.

i cant stop driving this thing. it feels like when i first got my license and would go to the store for no reason, just to drive around. took the long way home tonight through black forest. i think its the endorphins or something.

the 5/16" bolts are a little small when putting the doors back on. My drivers side door drops down a good half inch and hits the jam when trying to close it. Going to home depot later to find different bolts.


Oh, and hooking the electrical back up in a BITCH. getting all those plugs through those holes and plugged back in is a bigger task than it seems.

IIRC, those tube doors were Formattfab products - which you can't buy anymore.

Warrior Products makes some decent tube doors.

JohnJohn's XJ had one thing going for it - it was an SE model so it had crank windows. That made the removable door conversion quite a bit easier all around.

seriously. There is a reason why the stock pins have heads on both the top and bottom. I would guess that your the top driverside pin/bolt is moving up and down slightly. This will allow the top hole of the hinge to move up slightly. this will cause the door at the other end to shut like shit.

One fix is to try and find some bolts that you can use as pins that allow you to put a nut on the threaded end. Of course don't tighten it down super tight. Don't tighten it with the door open either. Shut the door and reach back through your front fender(assuming your fender liners are already gone)

Easier fix would be to simply drill out all the hinge holes to the same size and get a bolt/pin to match that size. Sounds like you've got holes that aren't uniform in size - not uncommon for the driver's door (most used door) to have more hinge pin wear on the hinges.

Holy crap. I would never ever drill out that door hinge hole. If you mess that up younr really screwed.

When you shut the door the movement is inward and slightly upward. The current pin/bolt are no longer pinching the 4 together. You need to do you best to try and pinch them together again.

IMHO. I would never, ever drill them!!!
