Cousin bought a 96 ZJ. Has a Dana 44 rear that's making some funny noise. Pulled cover no metal or anything broken. No metallic in the oil. Any ideas?

Pulled front shaft thinking it was the t case. Still makes the noise.

Matt what does it take to swap the 249 to a 242? Is a 231 an option or input/output different?

231 is an option, they were available in ZJs. Everyone has their preference, for me I'd rather have a 231 to either the 242 or 247 or 249, except when the wife is driving back and forth to work.

If you get a 242 t-case from a 96 and newer XJ it is a direct swap as the input shafts are the same length. Drive shaft lengths will vary a little bit so good idea to grab those as well just to be safe.

If I'm not mistaken the 231 was only available in 93 in the ZJ's. Have always put 242's in with the wife driving the snowy roads in the winter.

My 95 had a 231. But I bought it really used after the tcase roached in the 94. Who knows if the tcase had been changed in that pile. It did have the correct shifter plate for a 231.

Heck I could be wrong. Just thought I read it somewhere a while back.
Maybe it was a 4.0l vs. 5.2 thing. The 95 we had was a 4.0l and the 94 was a 5.2l. That being said the 95 had been beaten like a rented mule before we got it. There is no telling if it had a full time case before I got it.

The D44 in the ZJs had an aluminum center section that was known to bend.

I prefer the 242 for anything that's mostly street driven, and have also wheeled the crap out of two XJs with the 242.

The 96 to 98 ZJ are the easiest to swap t cases. A 231 or 242 is a straight swap. Try to find one the same year as the ZJ. It's a straight swap. Yes, there were a few oddball 231 4.0 ZJs running around, but not many.
 
One 98 ZJ has a 98 242 in it and the other has a 97 242 in it, both from XJs. Both were direct swaps with no driveshaft modifications. I changed the tcase bezel for the correct one and changed the wire behind the Vic to show the part time/full time appropriately. I only had to adjust the linkage to get it to shift correctly.

I would argue the 242 is just as strong as the 231. The 231 will require driveshaft modifications because the case is shorter.

The aluminum d44 is a noisy bitch to start with. I've torn the one in one of the 5.9s down because of noise and found nothing wrong.

I'm not sure you could pack much more ugly into one pic John.

Dan, be glad your Tahoe does not have DOD, I just had to replace the lifters on the right bank on mine, but went ahead n did plugs n wires while at it. I didn't want that $1500 anyhow.
 
All D44s in a ZJ are aluminum housing? I thought that was a 98 thing only. It looks great inside its just got some noise sounds like a pinion bearing.

When its warm and you turn tight in a parking lot you can see the rear tires shaking. Its not skipping the tires like a LSD is working but almost like the brakes are stuck on. But after pulling the front shaft that problem is gone which lead me to believe it was the diff in the tcase

Cheese, should have deleted that DOD while you were in there.
 
If it still has the 249 tcase in it more than likely it could be wore out. Had one in my 98 zj that started acting funny so just replaced it with a 242 and all was good.
 
249s are boat anchors

My buddy deleted the DOD on his chevy.

Look at all this other tech if only we had a place to put it. All these knowledgeable folks on NAXJA.
