So I think my reared is about to blow up! Please help...

The title of this threw me off cause I thought it was about something else...

After the first couple of posts, my guess is the pin that holds the spider gears in has either lost the bolt that keeps it from moving or has broke and one end is back out. If you keep driving it, you will be replacing the ring and pinion because its hitting the pinion with the clunk.

yep, this is exactly what happened to me. My cross pin bolt backed out and the cross pin slid out of the carrier and split in half. Destroyed the ring and pinion.
 
Quick update here, finally got back in town and pulled the diff cover. Alls well inside, cross shaft is in place, bolt holding it in is tight, no chipped teeth or metal in the fluid. So I pulled both driveshafts, all 6 u joints are moving properly. Spun the t case in neutral, 2wd and 4wd and everything sounded and felt good.

So I learned a lot about what the problem ISN'T! But still haven't figured it out. My next guess is either right rear wheel bearing binding or something in the ZJ disc setup binding. If it isn't one of those two things then I guess it's something in the trans or front axle, even though I'm 99% sure it's coming from the right rear.

Anyone have suggestions now?
 
Well, reluctantly, I drove the Jeep to work this morning. Praying nothing would happen, and nothing happened. Not a single noise, mixed city/highway driving and nothing. Not a squeek thud clank or anything. I am still scared but I am even more perplexed now. Its as if there was a gremlin throwing rocks into my rear diff or brake rotor or something :banghead:

I guess this is a good time to check the front axle as well so I can eliminate all possibilities. I know its not my unit bearings because those are new in the last 6 months. WTF, anyone have a new suggestions?

don't cross parts off just because they're new. It's not like quality control is great these days...

Possible that it was something in the suspension? bushings? Shackle thunking on the exhaust?
 
The noise is not bump related it randomly happens on smooth surfaces.
 
If anyone cares(based on some of the last few responses probably not) ive got an update. I havent driven the Jeep for a month now, travelling for work and riding my bike into the office has been really nice. I havent bought gas since March 27th!!!

Turns out there are two seperate noises. One is the drivers rear shock lower mount coming loose. This is something I can fix no prob. The other is definitely the right rear wheel bearing. It stopped making noise for a while but now all I have to do is rock the Jeep forward and back when its sitting and I can hear all sorts of wonderful noises.

So if anyone has a spare 29 spline 8.25 passenger side shaft(Not sure if the L and R shafts are symmetrical) I could score off them for a deal that would be great. Id like to get a new bearing pressed on and be able to simply swap shafts at one time. Assuming the race in the axle is decent, or that I can get a new one in myself.

getting the race out isn't too hard.

If you don't have a bearing puller/slide hammer kit then grab a dremel, cut 90% through the race, then split it with a chisel and it will come out.
