I’m wondering if you guys come across a lot of the transfer cases with hairline cracks. I rebuilt mine a couple years ago new bearings sye kit. And a new planetary cause it was toast. Was one of the first things I did when I bought my jeep. But noticed a whine a week ago. Over the last couple years I would have to top up the oil on it there was a leak from somewhere I could never find. So I tore it apart again. And there was metal shavings covering the magnet. The new planetary gears were somewhat chewed up. I cleaned it out and this time I noticed that in a few spots there are hairline cracks in a few places in the housing. I couldn’t find them on the outside of the housing but inside it looks in certain spots like spiderwebs.
 
The confirmation would be Zyglo testing!
 
Yeah I should have done it. I have it apart now figured the problem would stand out. I think im gonna just find a good used one and put the sye kit on it and call it good.
 
Any idea what could cause the teeth to be chipped and damaged on the planetary? I checked the bearings and they still feel good.
 
Only thing I can think of is either it wasn’t getting enough oil. I remember rebuilding it I did my research it’s a 96 transfer case so that would be the newer style planetary well when I received it and installed it while I was rotating it felt stiff not like it was meshing correctly I thought it was because it was a new gear but now I’m thinking it wasn’t the correct one. I’m just curious what you all think. I’m gonna get another case anyway but I am gonna split the new one and check it out as well just don’t want this too happen every few years.

That's very suspicious, I know from my experience because I went thru this on my Tera-flex 4.1 that not all their Sun gears fit the same with all the the planetaries.
 
Yeah when I get another case im just gonna use the one that is in it if it’s still good. Those things are expensive to try and mix and match. You’d probably have to buy the planetary and the sun gear from the same manufacturer for it to work correctly. My guess
