Cut the rear fenders apart

Got the 1/4" rod welded in on the pass side. This was a bit tougher than I anticipated, but came out well. Lots of grinding to do. Will be tough to grind down without going through the weld or the sheet metal. I think it really stiffened the panel up an ld will give some meat to weld the inner panels to.

I used a flapwheel so I didn't take off too much too fast. Still there were a couple spots on each side that opened a hairline crack. I spot welded those and hit with the flapwheel again... In the end I didn't get mine perfectly smooth but used short strand fiberglass filler for that. (You may have better luck since you used the round stock to beef it up.)

Looks awesome, probably one of the best fender tubs I've seen! :thumbup:
 
Yeah I used a warm out flap wheel, some spots look ok, others a little rough particularly down by the rocker, but you can't see that as well. It sort of depended on how much overlap from the round stock. In a few spots it was almost underneath the skin, a few it was about half exposed, and a few it was almost on end, up towards the rocker.

I'm thinking I'll get it smooth as I can, seam seal the inside, then bondo outside to get it smooth as possible. I think eventually it will be mostly covered by trimmed up jcr guards.

Looking for any tips/advice/techniques to clean up the edge. Never done any body work before. Also, how do you seal or paint the lower edge down by the door? Too narrow to get a hand down there. Maybe stick a spray can nozzle through that vent in the door jamb.

Yes, I have a crappy picture... Maybe I have others at home. I used some stuff I picked up at O'Reilly's, I think it was Bondo brand? It turns grey when you sand it:

Slowly but surely. Not being able to weld means this takes a lot longer than it should. Anyways started getting the patches welded in, about 2/3s done on the pass side. The learning curve is steep but that means the driver side will go much smoother.

The hardest part is the rear 1/3, Since the curve of the inner and outer panels don't match up. Will prob have to cut some wedges out of it to get it to fit up.

Anyways, pics. Ground the welds down, went through in a few spots, so we'll tack those back together again. I'm eager to get the pass side finished so I can seal it and paint, and get that trim panel back in, which holds my fitchbox.

Annoyingly we got some snow in SC this week, so I was forced to drive the jeep so I could make it to the hospital for my 30h call. I spent most of tuesday afternoon trying to cover up the bare metal and gaping holes as best I could. Turned out ok, a few superficial rusty spots, but for the most part no rust. Not a lot of salt down here even in the snow, so we are lucky. Hoping to work on it a few hours on sunday, getting pretty close to finishing it up completely.

I have some monstaliner waiting to go down, as well as new carpet from stockinteriors.com. Gonna order some sound deadener to go down on top of the monstaliner and under the carpet. I splurged for the mass-backing on the carpet. There was a time in college I thought it would be awesome to bedline the floor and run without carpets. But as I've started having kids, the noise and heat have started to bother me, and I still have my carpet in except for the passenger foot well up front because of soggy carpet issues. Obviously I'll have an issue with the wheel well part of my new carpet. I'm planning to cut it to fit, and then use some of the trimmed portions from the new carpet to have my wife sew in a patch to extend the wheel well coverage. Might look a little hokey, but its the cargo area, not too concerned about it.
 
Finished the welding on the pass side. I will grind it down and bondo the edge to fill it in and primer it. Will start the driver side this week. I think it will go a lot smoother because of the lessons we learned on the pass side.

The eventual plan includes JCR guards cut to fit and maybe tube fenders, but for now I think l'll go with TJ flares that I'll mount using the same holes as the jcr guards. I know for sure that TJ Sahara flares will still fit the wider well, and I think regular TJ flares will fit too.
 
Well we are done with the welding. Have a little grinding to do on the driver side, may have to tack a few spots.

I'll get some pics this afternoon, lots of rain/clouds this AM. After grinding, need to finish seam sealing, bondo (done on the pass side, came out nice), paint the inner wells and the outer skin, and we'll be done. I did pick up 4 TJ rear flares to go on the fenders. I had them once before, and saw an old picture and liked the look better than flareless. The TJ flares can be opend up a good bit, and new mounting holes drilled, to help them match my cutout and conform to the body curve better. Plus with all the rain we've had lately I'm sick of the tire spray on the windshield.

Hope to get all but the TJ flares done today and tomorrow. Tomorrow I am laying down monstaliner on the floors, and then the dynaliner and new carpet on sunday. Also picked up some 4mm thick felt tape to go under body panels and wiring to help cut down the rattles. Did the dash late last year with 1mm tape and it really cut down the noise. I'm afraid that after monstaliner, dynaliner, new carpet with massbacking and jute, that I'll start hearing all the squeaks inside more prominently due to cutting down all the road noise.
 
Both sides done, threw some paint on quick to prevent rust. Did a little bondo, monstaliner on the inside wheel wells. Gonna get TJ flares on it, just gotta cut them up.

Carpet mostly fit in place, will need some final trimming once interior trim goes in. Wheel well humps actually fit pretty good, don't think they'd fit real well with stock wheel wells actually

Don't mind the rats nest in the pass rear quarter, that's for my fitchbox, will be cleaned up when interior goes in.

I'll post pics with the TJ flares and interior back in next week
 
Just about have it all back together. Waiting for paint on the rear quarters to dry so I can bolt the flares on, then button up the two wheel well panels on the interior.

Found a couple leaks, and one big one I knew about. My front pass door got bent pretty good about 9 years ago when I went on my first trip to tellico when I lifted it in 2005. Ever since then it hasn't sealed, and was the main reason I did the floors and new carpet.

Picked up a new door at the JY, stripped my old door, working on adding goodies to new door. Should take care of that leak.

We had a ton of rain this week, and the two rear corners near the hatch were soaked, like water pooling. I can see a drip coming from the trim at the top of the hatch opening, which makes me think it is probably coming from a seam in the sheet metal or down the hatch hinge bolts. I'm going to seam seal the seams.

Any thoughts for dealing with the bolts? Is there a gasket or anything in there that can degrade with time? Mine didn't start leaking there until about 4 years ago. I'll add some pics

Watching paint dry. Gotta sand a little spot and one more coat. This enamel stuff takes forever to cure. Wrinkles up if you let it tack up before you spray.
