    Its been a long time since I messed with the 5.9 motors but I recall something about either the EGR valve getting hung open or the passages clogging up causing drivability issues. I'm sorry I can't be more help.

    http://www.quadratec.com/products/72042_800X_PG.htm If you look at the pic in the link you can see one way to mount the plate. They use some 1/2 in strap and bolt it to the factory mount and then run it out toward the dirver side light. It has a bend in it to step it away from gate.

    I could be thinking if a different t-case but the 242 has 2wd, part time 4 high, full time 4 high, N and 4 low so as long as it was in full time 4 high or 4 low it would lock out the internal diff action in the t-case and not allow the slipping to occur. Now if the linkage is not adjusted...

    That large dent is most likely the factory one thats done to clear the axle. I'm assuming you have a newer XJ since it has the pre-cats. The issue your going to have is that the O2 sensors in the pipe monitor the converters and if you remove them it will set codes which may cause it to fail...

    If its loosing the 12v or ground to the ECM it will wipe the memory in the ECM just like if you unhook the battery. The car will run/shift like crap as it needs to go thru the relearn procedure each time it happens. I'd start with simple stuff like connectors, fuses, fuseable links etc...
