i have a d60 with 30 spline and i want to go to 35 spline, what do i need to do to make the switch besides get new shafts and carrier.

Check the spindle bore. All of the full float housing I have seen need to be bored or new spindles installed to get 35 splines to fit. Someone can probably name the apps that have enough clearance stock.

The vast majority of Dana 60 rears will need the spindles bored. There are a few that came with 30 spline shafts and the larger bore, and there are even fewer Heavy Duty Dana 60's that came from the factory with larger bore spindles and 35 spline shafts. Look for a double ribbed housing if that is the route you want to go. I hear that many people will cut the spindles off and replace them with Dana 70 spindles that already have the larger bore (1.650", I think?)

Also, boring of the spindles will surely require a trip to the machine shop. You can either find a shop with the ability to acomodate your entire axle on their machinery or one with an alignment jig so they can weld your spindles back on straight after they cut them off to bore them out. I have read of a few people on PBB who tried to do it on the cheap and use a hand reamer, but considering the cost of the reamer and the tedious process involved, I wouldn't recommend that route.

If it helps, here is a website that has some Heavy Duty Dana 60 tech. Look toward the lower half. http://medusa.ih8mud.com/cruiser/D60HD/D60.html
