Hack-n-tap Seal

I have been having problems with my RE hack and tap SYE. Its all installed, went very well, only lately its been leaking ATF. Not from the splines, but from the bearing seal. I used the kit for pre-96, with the retainer. Its been dripping, and eating my undercoat. I got the part # and put in a replacement NAPA seal and it seems OK, no leaks yet. The seal that came out was only a couple of weeks old and looked fine. Anyone else have this problem??
 
Any burring, scuffing, or light surface rust on the yoke? I have a habit of taking some fine crocus cloth to any sealing surface like that when it's been out for more than about a day - or if it's a new part.

Even a pass with a Scotch-Brite pad would improve things - the very slight texture left is enough to "lap" the seal in and help.

I'd also inspect the seal before I put it in - but I'm cranky, and inspect EVERYTHING before I install it...

Right, and I am in complete agreement on it. The hub is chromed, perfect surface-new. The seal was new as well, looked to be in pristine shape (yes I lubed it prior to install) The new seal is not leaking yet, but the original did not either for about 10 days after install. I was hoping someone had come across a similar situation and had a solution. It may have been a one time incident, I will cross my fingers
 
Do you have a napa part # of the h&t seal for future reference?

What is the best sealer to use when you have it leaking past the splines?

There is a neopream(sp) or rubber star washer/seal that came with the TC rebuild kit.There was also this part included with the new front yoke nut I purchased from Jeep.
Used that and a little black RTV on the splines.

I will get you the seal number in the AM. Thing is, its a drip, but when the shaft is spinning it throws fluid. When I pulled into the lot at work today, there was drip at the seal. I never had a problem with leaks when the slip yoke was installed. Should I be concerned with the pump seal? When I was installing the H&T, I had my son run the tranny in 1st. while I cut the shaft. After a moment fluid would start spilling. I thought this was normal since there was no seal. Should that be an indicator to me?
 
I am having a thought here, after looking at a parts breakdown. Is there a chance that the heat generated from cutting of the shaft was enough to break down the pump seal? It sounds like thats my next step, how hard and where can i get the seal?

This washer goes on the splines first.It has "stars" inner and outer to corrospond(sp) with the splines on the shaft and the yoke.We had to align the washer to the yoke because it sits in the machined part of the shaft and is squeezed when the yoke is tightened.

Anyone change out a pump seal before? How far do I have to break down the T/C to get at it. I found a part # and hopefully NAPA has it tomorrow

Is the front output shaft the same size and spline count as the rear on a 242?

I don,t know the spline count for sure.But 27 comes to mind.The SYE i used had a 32 spline rear shaft.
I found a part # for the rubber star washer #421093 front axle output.

No, the front output on a 242 uses a 32 spline yoke and shaft. Actually the same yoke that most HD 231 SYE kit uses.
 
Thanks for your replies guys. Looks like I cant use this star washer unless the front output shaft on a 231 is the same size and spline count as the rear 242? There are a few 231's in Australia but only behind diesels which are all manuals. All petrol XJ's here have 242's behind the AW4's with no manual version available.
 
The part # I gave was for the output (Front) of a 242. #4210973-rubber star washer.
The number the other day was wrong(hey-It was 4 am)

The rear output on a 242 doesnt have a star washer since it is a slip-yoke!
 
Just to update... I tore in to the TC, replaced the pump seal, and very carefully reassembled everything. The bottom line, it still leaks. I am convinced that the problem lies with the very small seal used at the RE bearing retainer. At this point, any suggestions would be welcome.
