2001 4.0, AW4, three catalytic converters, 240,000 km (~150,000 miles).

My exhaust is falling apart and needs to be replaced. I figure while I'm at it I might as well do the whole thing from the cylinder head back including the cats (all three).

I'd like a good sound but as close to quiet as OEM (dB's) without any drone. This is the family camping machine and we go on multi-day road trips. I don't want something that will be tiresome after the first hour at highway cruise. Highway cruise (~110-115 km/h) with my tire and gearing combo is ~2500 RPM.

We also tow a ~4000 lb camping trailer (Starcraft 11RT fully loaded)

I'm looking to squeeze performance (torque) out of the engine but don't want to go overboard on price. I'd like stainless if it doesn't break the bank. I intend to add some kind of high flow intake and TB in the future, possibly an "RV" cam also.


What do you recommend?

APN header?

Which upstream cat assembly?

The rest of the system? Cat? Diameter?

The system doesn't have to be bolt on but I'd prefer that is was bolt on. I can weld/cut/shape metal no problem but am just tired of doing it. ;)

OT: what's the best online source for an OEM replacement fuel pump?

Not sure if they ship to Canadia, but performance-curve.com has some universal cats for an inexpensive price.
For a stock 4.0 I would say 2.25 all the way back, mandrel bend downpipe.
 
I normally get things shipped to upstate NY and then drive down to pick up and self-import so no worries with that part of the order.

Comments on what the Borla sounds like?
 
I have an APN with a borla catback and I will tel you the borla has a nice deep mellow tone to it, it's not to laud, only slightly louder than stock which is real nice!
 
Headers are your choice really. Perhaps get it coated to keep under hood heat down. Performance curve has a nice tail pipe and couple it with a Magna flow muffler and cat. As for the pre cats I think Magna flow may have a setup... I think I have seen one performance setup for it. If not you can get some high flow precats separately.
 
I was helping a buddy build his race car on the weekend and he had gotten some cheap ebay headers (BMW E36 "Euro" Headers - Chinese knock offs of SuperSprints at 1/10th the price @ ~$150).

They were awesome - really well made... TIG'ed, really nice quality. You'd be nuts to pay for the "real thing" after looking at these.

Is this typical for the knock offs? Chinese Jeep headers good quality also?

So no one makes a S pipe, right?
 
I paid 100 shipped for those knockoffs, cut out the bottleneck and welded on v-bands, real SS midpipe, and Uuc/ Corsa RSC-36 tail on my 95 m3=glorious inline-6 sound.

I'm not sure how the stock 91-99 4.0 with borla header and cat-back compares to how an 00-01 stock 4.0l with the smaller borla headers, precats and same cat-back is going to sound. Being that mine is a stroker with PnP head and mopar cam it's gonna be a little more raw like the video shows. I do know that I like Borla's sound and quality of manufacture(even though I have blown up their muffler before).

Oh I see. You have a 95' m3 also. Sorry for the mix-up. Both sound great. Are you running a high flow cat on your jeep or
