    Update: Last night I pulled out the sensor & gear, put it back in, gave it a couple wiggles and shakes and then put the retaining fork back on... It worked!!! Thanks to everyone for your help and advice. This is by far the most friendly and knowledgeable auto-related forum on the web!

    I have a CSF in my '92 for several years and it's been a good unit. I don't remember it being much thicker than the stock radiator when I installed it. No clearance issues to speak of.

    Runs hot with AC turned on???

    Yes, the electric fan runs when AC is turned on. This has a CSF 3core radiator that was repaired... motor mounts gave out durin a wheelin trip and the fan got into the radiator. As soon as I turn the AC off, the temp starts to creep back down to normal range.
