I personally have bought 2 of their rebuild kits for 2 separate Np231 t-cases. It is pricey but it's a pay for what you get. Their rebuild kit does include a new chain which other companies do not. I have been very happy with them.

If you do mostly highway driving then I would suggest 4.10's for 33's, unless you live in a higher altitude climate. If it's the daily driver/weekend warrior then I would go 4.56 for the offroad side. It really depends on what you want to do exactly. 4.56 gears would probably be your best option...

It should be a direct swap. Just make sure the donor axle is the same gearing. But why would you want to go from a Hp dana 30 to a Lp dana 30? Most people do the opposite.
And I'm also curious as to how the front axle rotted out on you? Possible pictures?
I just rebuilt a NP231J t-case a week ago and had a similar issue. I found that when the whole unit was put back together and bolted up it shifted fine again. Maybe try dry fitting everything back together and lightly bolting it together and then check. If that fixes the problem then take it...
