As a rule of thumb use the softer material of the two for the weld wire. Another thought if you go to s.s. you can use a thinner wall thickness because you gain strength with the s.s. As for the purging the tube I don't think these welds are being x-rayed.

I have a Thermal Dynamics 75xl. I can push 7/8" cuts. The consumables(tips,tungstens) lasts quit well and don't cost an arm and a leg. Use clean dry air and don't start a cut with out a pilot hole, if you can aviod it. And you will get great life from the machine

Tell it to the FAA that 7000 is weld able. Makeing it stick together and welding are two different things.

2000 series and 7000 series aluminum are unweldable. 5000 's are soft. I have no experiance with aluminum body armor ,however as 6061 T6 aluminum is the stongest.
